Walk into any embroidery shop and you’ll likely see operators changing thread colours between every job. Each changeover takes 3–8 minutes depending on the machine and the number of needles. Over a full shift, that’s 45–90 minutes of lost production time — per machine, per day.

Multiply that across a floor of 10 machines and you’re losing 7–15 machine-hours daily to changeovers alone. That’s not a minor inefficiency — it’s the equivalent of running one fewer machine than you own.

Thread Colour Optimisation: The Concept

Tracker’s production scheduler analyses every queued job and groups them by thread palette. Orders that share the same top-5 colours are batched into sequential runs, so the machine doesn’t change thread between them.

The algorithm considers:

  • Needle position mapping: Which needles are loaded with which colours, and which jobs can run without any needle swap
  • Colour proximity: When a full match isn’t possible, Tracker groups jobs by closest palette overlap to minimise partial changeovers
  • Due-date priority: Rush orders are never delayed for batching — the scheduler respects delivery windows first
  • Hoop compatibility: Only jobs with the same hoop size and garment type are stacked together

Barcode-to-Machine Integration: How It Works

Once the scheduler has optimised the run order, the operator simply scans a barcode on the job ticket. Tracker then:

  1. Pushes the design file to the embroidery machine via bNET (Barudan) or Pulse (Tajima)
  2. Displays the thread chart and needle-position map on the operator’s screen
  3. Starts a time-tracking clock for the job
  4. Logs the machine serial number and operator ID for traceability

For DTG and DTF operations, the same barcode scan sends the print file to the RIP queue with the correct colour profile, resolution, and platen position.
